Editor’s Pick: Four Steps to Effective Rubber-Metal Bonding

My friends at Kemstertek, a consulting organization dedicated to Elastomers and its related areas, shared the contents from their e-book ‘Core Rubber Concepts‘.

Rubber in its different forms demonstrates the ability to bond to all kinds of metals. And bonded rubber is stronger. Rubber to metal bonding is a means by which rubber is mechanically bonded to a metal insert during the moulding process. Typical applications for rubber to metal bonding include, any part requiring the combination of the flexibility of rubber and the stability of a metal.

You may have observed that manufacturers across many industries rely on rubber to metal bonding for their components. This is because rubber not only produces a very strong bond on metal, but it also can be used to combine several components into a single assembly. Automotive and industrial manufacturers increasingly are turning to rubber to metal technology to reduce their raw number of components, eliminate vibration and improve the performance of individual components and sub-assemblies used in harsh environment applications.

Examples of Rubber-Metal bonded include small mounts for motors to large locomotive suspension parts, parts used for the isolation of noise and vibration in automotive and engineering applications, larger components designed to decouple translational movement for bridges and buildings.

Rubber-Metal Bonding Process

Briefly, the Rubber-Metal bonding process begins with the inserts that are first prepared for production using a grease removing system to rid your parts of any contaminants before the adhesive is applied. Subsequently, the heated adhesive is applied on to the inserts using a technique similar to your spray painting. Once the metals are prepared, the inserts are then physically placed, one at a time, into each cavity of your mold. Next, the rubber moulding process is started using the appropriate rubber moulding machinery. After the mold is closed, and the moulding begins, the adhesive on the metals is activated, allowing the inserts to bond to the rubber.

Four Steps to Effective Rubber-Metal Bonding

This is a topic from Kemstertek’s book ‘Core Rubber Concepts‘. Read on.

The scope of the following discussion limits only to bonds formed with metal parts while the rubber undergoes vulcanization. This does not cover bonding of vulcanizates with metals at the raw stage or after curing is completed.

  1. Part Design and Manufacturability: The geometry of the metal insert should be such that proper rubber filling should happen while molding and the areas adjoining the insert should get enough molding pressure. The mould should be designed for a positive shut-off on the metal insert to cut the amount of flash. Provision should be made to vent off entrapped air or otherwise it will lead to blisters or weak spots at the interface of rubber and metal that will lead to a lack of bonding and premature failure.
  2. Metal Preparation: Generally a freshly sanded or grit blasted surface should be sufficient to give a strong bond. If more strength is required, chemical adhesive treatments are to be done. Commercial adhesives are available in two pack systems, a primer, and an adhesive. Proper application as prescribed by the manufacturer in terms of grammage, curing, and ageing are to be strictly followed. Adhesive application or molding should be done immediately as the surface of sand blasted metal is prone to oxidation which will affect the bond quality. For high-performance bonds, the brass coating can be made on the metal surface by electro deposition of copper and zinc followed by diffusion and maturation process to form a durable brass coating. Conventional metal coatings processes like phosphating, galvanizing, and polyisocyanate treatments were also reported to be useful.
  3. Adhesion Promoters: Adhesion promoters can play a vital role in the adhesion and sustenance of a bond due to ageing in hot and humid conditions. Cobalt salts like cobalt naphthenate are proven adhesion promoters in tyre skim compounds that come in contact with steel cords. Other additives like silica, organic resin formers, organic sulphides, zinc oxide, and organofunctional silanes are also found effective.
  4. Base Polymer and Fillers: Generally polar rubbers are found to be easier to bond than non-polar rubbers like butyl rubber. Sulphur cured rubbers are easier to bond as sulphur is believed to interact with some of the added bond promoters in the recipe. Fillers are to be carefully selected so as to reduce the differential stress at the interface. Excessive loading of fillers reduce the rubber hydrocarbon percentage at the interface and is not advisable. Epoxy modified natural rubber as an adhesion promoter is found to improve the adhesion properties.

An anecdote shared by Peled in his own words that I choose to mention here.

“I was asked a question yesterday evening by one of the persons I admire most in the industry, Michael Labbe the Managing Director of Rema TipTop, how could I and Pelmar cope with handling so many various subjects efficiently at the same time. He referred mainly to Pelmar handling pre-owned machinery, new equipment, complete engineering services, raw materials, military technical rubber production, technology transfer, M&A activity and more. I did not have a proper answer.

1. Correct basic data;
2. Verifiable method;
3. Customer’s actual production status;
4. Ultimate benefits oriented for customers.

To make up, modify, or exaggerate the data for winning the orders will affect the final result of TCO, and it should be avoided.

Q) Could you throw some light on how do you compete technologically for your products and service offerings against the European brands? How do you keep pace with the rest of the world to meet your goal of being “No.1 in the rubber injection machine industry” by 2017? 

Wang Shihai: Normally, European brand RIM is high in both performance and price. And it is widely accepted as good machines but what Yizumi prefers is to recommend a machine that is most suitable for the customer. Yizumi adopts modular design including 5 different types of injection plasticising structure (injection volume
0.15L – 80L), 7 types of clamping structure (clamping force 25T – 1800T) in total. The injection plasticising unit in different structure and different volume and clamping unit in different structure and clamping force can form 51 machine models, among which you can have 5 different power systems with more than 30 other optional devices for choices. We offer most suitable technology, machine model and configuration according to customer’s needs. Also, customization is available in order to guarantee that customer can purchase more suitable equipment and avoid the waste of machine performance and functions.

If you are even remotely following the advancements in manufacturing and automation, then you have already heard this term – Industrie 4.0. Need for a balanced approach

Interestingly, Industrie 4.0 goes by a variety of names: ‘Advanced Manufacturing’ in the USA and the UK, ‘les usines du futur’ (The Factories of the Future) in France, ‘Made Different – Factories of the Future’ in Belgium, and “Smart Industries” in the Netherlands.

As a manufacturer, you definitely need to procure equipment with right level of futuristic automation. Because Industrie 4.0 is bringing fundamental change to your business competition in today’s ‘VUCA’ (Volatile, Uncertain, Complex and Ambiguous) world.  If you continue using today’s automation systems you will fail due to excess cost in automation.

The Biggest Problem with Heat Transfer Efficiency in Rubber Machinery (And How You Can Fix It)

Rubber processing has a bizarre energy pattern, when seen from a layman’s perspective. Because you add heat into your process and then you cool down!

Heat addition and removal is repeated in each of your subsequent stages as well.

When you process rubber, energy is consumed across the value chain – right from transport of raw rubber, to the various processing operations (be it rubber mixing, rubber extrusion, rubber calendering, moulding etc) to convert into your suitable product and then transportation of your product.

This implies that you need to cool down your rubber processing machinery regularly, which simultaneously involves heat exchange from a hot medium to a cooler medium.

And the most common medium to cool is water.

But where there’s water, you will face water-related problems caused by its mineral deposits. These deposits could give you varying degrees of water-related problems that affect your operating efficiencies and/or even leading to more costly equipment downtime issues.

This could be in your Rubber Machinery like Mixer, Mixing Mill Rolls, Calender Rolls, Press, Extruder, Heat Exchangers, Moulds, and factory equipment like Boilers, Chillers, Compressors, and TCU‘s or other Ancillary Units, etc.

You would notice that the mineral deposits accumulate quickly regardless of screens or treatment actions adopted. Even a thin coating of water scale will act to insulate the water system’s surface and retard the transfer of heat.

Hence, scaling is the biggest problem affecting the heat transfer efficiency in rubber machinery.

To increase heat transfer efficiency, lower maintenance cost, conserve overall energy consumption and thus enhance the usable life of your machinery, removing scales in all your water-cooled or water-heated rubber and tyre equipment is very important.

In a simple rubber machinery like the mixing mill, the presence of scales on rolls leads to localized hot spots affecting your mixing quality. In the case of boilers, scales can be very damaging leading to even boiler rupture. When water scale, lime and rust deposits accumulate on the water side of chambers, rotors and the drop door of the Mixer, it causes temperature of your rubber stock to rise and gradually lead to a loss in production.

Different machinery has different safe and effective method to remove scales. Recently, I was shown an instruction sheet, from one of the descalers (RYDLYME), on the process to descale a rubber mixer that I found interesting.

Here’s the process reproduced. I hope you too find it informative.

How To Clean Your Rubber Mixer

  1. Take mixer out of service.
  2. Close water supply valve at header as shown in the sketch above.
  3. Drain all water from all sections of mixer.
  4. Connect Descaling Solution pump discharge hose to water header. Header usually supplies all circuits.
  5. Connect return hoses to drain lines from all circuits and place into the Descaling Solution receiver.
  6. Close water supply valves to gate and jacket circuits.
  7. Start pump and pump the descaling solution into rotors to purge the water from this circuit to sewer. When the descaling solution begins to discharge from this hose, return to the receiver.
  8. Open water supply valve to gate and maintain Descaling Solution circulation through this circuit.
  9. Open water supply valve to jacket and maintain Descaling Solution circulation through this circuit.
  10. If any circuit is NOT flowing properly, restrict Descaling Solution flow in other circuits until flow returns to normal in this circuit.
  11. Circulate a total of 120 Litres of Descaling Solution through all circuits of mixer until clean. This will require approximately four (4) hours pumping time.
  12. It is suggested to periodically rotate the rotors during Descaling Solution cleaning to assure that the Descaling Solution is in contact with all of the lobes of the rotor.
  13. Upon completion of cleaning, flush all Descaling Solution from all circuits with fresh water.
  14. Disconnect the Descaling Solution pump and all hoses. The mixer is now ready to be returned to service.
  15. Periodic descaling will keep the temperatures of the mixer within acceptable limits, assuring you a better product and minimize burnt or improperly mixed stock.
  16. Clean out the Descaling Solution System and store for future use.
